Solar energy is clean, renewable and nearly infinite energy resources. Among them, crystalline silicon (c-Si) based solar cells account for a large part of the photovoltaic industry. Based on the government's policy to supply PV modules and high-growth rates based on semiconductor-related technologies and equipment, PV modules based on c-Si have been actively studied for cost reduction and process improvement. Commercialization of thin (<100㎛) c-Si solar cells is one of the most effective ways to reduce the amount of silicon wafers that take up the largest share of the price in the solar industry.
However, these thin type solar cells are experiencing a lot of problems during modularization. Typically, there are problems such as bowing or micro crack due to high soldering temperature in a tabbing process, which is one of processes for connecting solar cells in series. This phenomenon is caused by the difference in thermal expansion coefficient between the solar cell and the ribbon, which is caused by a physical force due to the difference in thermal expansion coefficient between the two materials during the cooling process at a room temperature after the high temperature soldering process.
The metal ribbon used in the tabbing process is mostly a solder with a mixture of Sn(tin) and Pb(lead). Leaded ribbons have superior properties compared to other lead-free metal ribbons due to their low melting temperature, low cost, high handling properties and excellent conductivity, but leaded ribbons can cause anomalies in the human body. And may have harmful effects on the environment. In order to solve these problems, non-bonded metal ribbons (Sn-Cu, Sn-Zn, Sn-Bi...) have been proposed, but the non-bonded ribbons have a problem that the melting point is higher in the soldering process. The melting point of the metal ribbon depends on the composition of the alloy. The melting point of the Sn-Pb ribbon used in the PV industry is about 183℃ and the melting point of the Sn-Cu ribbon is 227℃. In addition, the melting point of the Sn-Ag-Cu ribbon is 217℃, and the melting point of the Sn-Zn ribbon is about 200℃. In order to completely dissolve these metal ribbons, a temperature higher than a known melting point is required. Therefore, conventional high-temperature soldering methods and soldering processes using contact-type soldering iron can not be used to manufacture solar modules using thin solar cells and lead-free ribbons.
In this paper, we use SnBiAg based Conductive Paste which is a low cost metal compound and can be soldered at low temperature. Then, the lead-free solder with high melting point was soldered and the module was compared and analyzed with the module manufactured using the existing high temperature soldering process method. The Conductive Paste has a melting point of 150℃ which is much lower than the temperature of the conventional soldering process, thereby minimizing the stress on the solar cell. The durability of the PV module fabricated by the two processes was evaluated by a thermal cycle test, which is one of the environmental test evaluations, and the bonding strength of the metal ribbon soldered to the Conductive Paste was measured by an additional 90 degree peel test. Based on this experiment, the Conductive Paste was actually applied to the thin c-Si solar cell to analyze the characteristics and power generation performance of the large 24 cell and 54 cell module.
Finally, we have applied the Conductive Paste confirmed to have reliability to the manufacturing method of PV module of shingled structure. The shingled structure can be used to increase the efficiency compared to conventional PV modules of the same size by cutting the existing solar cells with laser and connecting them in series using conductive adhesive such as ECA (Electrically Conductive Adhesives) without using metal ribbon method. The current is low compared to the conventional structure, and the loss is reduced. In the existing module, the area between the solar cell and the solar cell can be covered with a small-sized unit solar cell, so that more power can be produced in a unit area. However, in the case of ECA, the shingled structural module using ECA is limited in reducing the production price because it is very expensive compared to the metal materials used in the past. Therefore, Conductive Paste with 1/10 lower price than ECA was applied to shingled module and compared with shingled module made by ECA curing process.
Through these experiments, we confirmed the durability of the modules manufactured using Conductive Paste, and the possibility and appropriate process conditions of thin type PV module and shingled module applying Conductive Paste based soldering process were obtained.
최근 전 세계적으로 급격한 기후 변화와 함께 에너지 절약이 큰 이슈가 되고 있다. 이러한 흐름에 따라 국내에서는 안전하고 깨끗한 에너지로의 전환을 위해 ‘신·재생에너지 3020’ 정책을 추진하고 있다. ‘신·재생에너지 3020’ 정책이란, 2030년까지 국내 신·재생에너지의 비중을 20% 이상까지 점차 확대하는 정책을 말한다. 현재 국내에서 지정하는 신·재생에너지는 태양광, 태양열, 풍력, 바이오 에너지, 수력, 지열 에너지, 해양 에너지, 수소, 폐기물, 연료전지, 석탄가스화/액화 (IGCC) 등으로 총 11가지로 나뉜다.
그 중 하나인 태양광은 청정하고 재생가능하며 거의 무한대에 가까운 에너지 자원이다.[1-2] 또한, 태양광 기술은 입사되는 태양에너지를 전기 에너지로 변환시키며, 그중에서 결정질 실리콘(c-Si)을 기반으로 한 태양전지가 태양광 산업의 많은 부분을 차지하고 있다. 정부의 태양광 보급 정책과 반도체 관련 기술 및 장비를 바탕으로 앞으로도 높은 성장률이 예측됨에 따라 결정질 실리콘을 기반으로 한 태양광 모듈은 원가 절감과 공정 개선 등의 연구들이 활발히 이루어지고 있다. 원가 절감을 위해서는 태양광 산업에서 점유율을 가장 많이 차지하는 실리콘 웨이퍼의 양을 줄이는 방법으로 박형 (<100㎛) 결정질 실리콘 태양전지의 상용화가 가장 효과적인 방법 중 하나이다.[3]
하지만 이러한 박형 태양전지는 모듈화를 하는 동안 많은 문제가 발생하고 있다. 대표적으로 태양전지를 직렬로 연결시키는 태빙(tabbing) 공정에서 높은 솔더링(soldering) 온도 때문에 휨 현상이나 마이크로 크랙(micro crack)이 일어나는 문제들이 있다. 이러한 현상은 태양전지와 리본의 열팽창계수의 차이 때문에 발생하는데, 고온의 솔더링 공정을 한 후, 상온에서 식는 과정에서 두 물질의 열팽창계수 차이에 의해 물리적인 힘이 가해져 발생한다.[4-5]
태빙 공정에서 사용하는 리본(ribbon)은 대부분 주석(tin)과 납(lead)이 섞인 솔더(solder)이다. 납이 섞인 리본의 경우 낮은 용융온도, 저렴한 가격, 높은 취급성, 우수한 전도성 등으로 다른 무연계(lead-free) 리본에 비하여 우수한 성질을 가지고 있지만 납이 들어간 리본은 인체에 이상 현상을 유발할 수 있고 환경에 유해한 영향을 끼칠 수 있다. 이러한 문제점을 해결하기 위해 무연계 리본(Sn-Cu, Sn-Zn, Sn-Bi…)들이 제안되고 있지만 무연계 리본은 솔더링 공정 시 용융점이 더 높다는 문제점이 있다. 리본의 녹는점은 합금의 조성에 따라 달라지는데 태양광 산업에서 주로 이용되는 Sn-Pb계 리본의 녹는점은 약 183℃이고 Sn-Cu계 리본의 녹는점은 227℃이다. 그밖에 Sn-Ag-Cu계 리본의 녹는점은 217℃, Sn-Zn계 리본의 녹는점은 약 200℃이다. 또한, 이러한 리본들이 완전히 용해되기 위해서는 알려진 녹는점보다 더 높은 온도가 필요하다고 한다.[6-10] 따라서 박형 태양전지와 무연계 리본을 이용한 태양광 모듈을 제작하기 위해서는 기존의 고온 열풍 가열방식 및 접촉식 인두를 이용한 솔더링 공정을 사용할 수 없다.
이에 본 논문에서는 저가의 금속화합물이면서 저온 솔더링 공정이 가능한 SnBiAg 기반의 전도성 페이스트(Conductive Paste, CP)를 사용하여 솔더링하여 모듈을 제작 후, 기존의 고온 솔더링 공정방식을 사용하여 제작한 모듈과 비교 및 분석하였다. CP는 융점이 150℃로 기존 솔더링 공정의 온도보다 낮아서 태양전지가 받는 스트레스를 최소화 할 수 있다.[11-12] 기존 공정과 CP 공정으로 제작한 모듈을 환경시험평가 중 하나인 온도 사이클 시험평가를 통해 내구성을 확인하였으며, 추가적으로 90° peel test를 진행하여 CP로 솔더링 한 리본의 접합력을 측정하였다.[13-14] 이를 토대로 CP를 박형 결정질 실리콘 태양전지에 적용하여 24cell, 54cell의 대형 모듈을 제작 후 발전성능을 분석하였고 신뢰성을 확인하였다..
마지막으로 앞에서 제작한 모듈을 통해 신뢰성을 확인한 CP를 shingled 구조의 태양광 모듈 제조 방식에 적용하였다. Shingled 구조는 기존의 태양전지를 레이저로 컷팅한 후, 리본을 사용하지 않고 ECA(Electrically Conductive Adhesives)와 같은 전도성 접착제를 이용하여 각각 직렬로 연결시켜줌으로써 동일한 사이즈의 기존 태양광 모듈 대비 효율을 증가시킬 수 있는 방법이다.[15-16] 기존 구조의 모듈 대비 전류가 낮아 손실이 줄어들고 기존 모듈에서 태양전지와 태양전지 사이의 영역까지 작은 크기의 단위 태양전지로 덮을 수 있어 단위면적에서 더 많은 전력 생산이 가능하다. 하지만 ECA의 경우, 기존에 사용되는 금속 물질 대비 매우 비싸기 때문에 ECA를 이용한 shingled 구조의 모듈은 생산 가격을 줄이는데 한계가 있다. 따라서 ECA 대비 가격이 1/10 수준으로 저렴한 CP를 shingled 모듈에 적용하여 ECA 경화 공정으로 만들어진 shingled 모듈과 비교 및 분석하였다.
결론적으로 본 논문에서는 CP를 이용하여 제작된 모듈들의 신뢰성을 확인할 수 있었으며 CP 기반 솔더링 공정을 적용한 박형 태양광 모듈과 shingled 태양광 모듈의 가능성 및 적절한 공정 조건을 도출할 수 있었다.
